3D printing, also known as additive manufacturing (AM), is a process that adds material to create an object. This is the opposite of CNC machining, which is subtractive manufacturing, as it removes material to create an object. Injection molding is neither additive or subtractive, since it simply takes existing material and “molds” it into a different shape.

RSP offers both 3D plastic printing and plastic injection molding services. While these were once considered competing technologies, now many RSP clients are using both 3D printed plastic and plastic injection molding during the design phase and sometimes even in production. Each method has unique advantages, and they can even be used together synergistically to optimize production.

Cost Analysis of 3D Printing vs. Injection Molding

Cost is the main driver for most clients choosing between 3D printing and injection molding. The chart below demonstrates a typical cost curve to determine a break-even point. While every project is different, a typical break-even is between 250 and 500 parts. This is the point at which the cost per unit is the same between each technology. With 3D printing, the per-unit cost changes very little as the material cost and machine time are the same for each unit. Because injection molding requires tooling design and molds, these up-front costs can be substantial. This means, if you allocate the tooling into the cost per unit, the initial parts appear very expensive, but as the volume increases, the price per unit drops below that for 3D printing.

Other Determining Factors

Besides cost, there are other considerations when choosing between 3D printing and injection molding services for your plastic product manufacturing needs.

Projects Best Suited for 3D Printing

  • Quick turnaround times: days or weeks
  • Designs requiring frequent changes
  • Low-volume production: 100 parts or less (this varies based on the project)
  • Relatively small-sized components
  • Standard materials (there are limited materials available for 3D printing)

Projects Best Suited for Injection Molding

  • Longer turnaround times: 5–10 weeks for most molds
  • Stable part designs that don’t require changes
  • Higher-volume production runs: 1,000 parts or more
  • Larger parts
  • UL listed components or assemblies: more variability in flammability, ignition and electrical properties

Which Is Stronger?

The mechanical properties, such as tensile strength and impact strength, of materials used in 3D printing will vary considerably more than when the same materials are used in conventional injection molding methods. However, materials are constantly improving and different types of 3D printing including FDM (fused deposition modeling) and SLA (stereolithography) can produce different results. Even the orientation of the part when it is printed affects the “strength.”

Many clients come to RSP expecting to use 3D printing, only to find out that their project is best suited for injection molding. While the costs of 3D printing continue to decline, the technology is still best for lower-volume runs.

Whether your facilities are at maximum capacity and you need to grow or you have a brilliant idea but no manufacturing, at some point people consider outsourcing their production. While you tackle the sales and marketing, a contract manufacturer (AKA “private label manufacturer”) can produce, assemble and ship your product.

Choosing the perfect contract manufacturer (CM) can be a daunting task. To help you out, we have included a list of things you will need to consider when selecting a contract manufacturer.

1. Relevant Expertise & Technology

When beginning your search, the first thing you need to do is narrow your search to CMs with experience in your industry or with similar products. From there, narrow your search to a specific niche if needed.

A CM with a background in your industry might indicate expertise but it also means they might already have the necessary technology to develop your product. Regardless of their industry expertise, always ask if they have the technology you need. If they don’t have the technology but are willing to work with you to acquire it, make sure you are completely comfortable with the terms and conditions they offer.

2. Track Record of Success

The proprietary nature of some products and services makes it difficult for a CM to share customer testimonials. However, it is still possible to learn about their track record. Here are some questions to ask:

  • What kind of success have you had producing product in the X industry?
  • How long have you been producing for X industry?
  • Do you have any customer testimonials you can share?
  • Do you have any customer references (names and numbers) willing to discuss their experience with you?
    • Ask their customer if they met or exceeded their expectations.
  • What kind of experience does your team, including engineers, designers and developers, have?

You might have to pay more for working with a CM with vast experience, a track record of success and high-quality production. However, more often than not, paying a little more upfront will save you a lot of money in the long run. You will be able to avoid reworks, modifications and other major headaches.

3. Intellectual Property Protection Policies and Procedures

Your intellectual property (ideas, concepts, processes and procedures) must be protected. They are what give you and your product a competitive advantage at this stage. Thus, it is important to do the following:

  • Be sure to sign a Non-Disclosure Agreement with your CM to provide legal protection if action is necessary.
  • Confirm the CM has Non-Disclosure and Assignment Agreements in place with employees to provide protection throughout the entire the company.
  • Verify that any overseas facilities and additional partnerships follow strict legal policies and confidentiality agreements.

4. Engineering and Product Development Teams

Having engineering and product development teams within your CM will be beneficial down the road. Any minor tweaks, revisions or other troubleshooting will depend on the team solving the issue. Having on-hand expertise reduces cost and time, especially if the CM you choose doesn’t nickel-and-dime you for every little change.

Even if you have a product fully prototyped or have final engineering files and material specifications, almost always a design / manufacturing engineer and material engineer will need to get involved to make sure the project transitions smoothly into production. In addition, if you are looking to develop related or new products, having one supplier you can go to for product development will save a lot of time, money and headaches.

5. Certifications and Compliance Requirements

Ask the contract manufacturer for a list of their certifications; make sure they are certified and compliant for any processes or quality levels your product requires. This is especially important if you are developing food, medical or biotech products (USDA, FDA, ISO for example). On the other hand, if your product is a smartphone case, you might not need to select a manufacturer that deals with strict FDA and USDA certified products on a daily basis. You may find better value at a lower cost elsewhere.

6. Consider Freight Costs

Let’s say you have a very large physical product you need at very low delivered price and you live in the United States. Unless you plan to sell it in Asia, you might not want the product manufactured in China due to high freight costs. However, if the product requires substantial tooling or intensive labor (i.e. furniture, computer charging carts and after-market automotive equipment) it may make sense to produce the product in cheap labor markets overseas, such as China where tooling costs are typically 30-40% lower and labor costs less than 50% of domestic rates. In other words, it’s important to consider all costs and charges when creating a business plan for your product.

7. Volume Capacity Matches Your Volume Requirements

If you know you will need 1 million units per year and the CM you are looking at hasn’t produced 1 million total units in a year, all customers combined, you will most likely run into problems down the road. These can include increased lead times, quality mishaps and under-delivery on orders.

On the flipside, if you only need 5,000 units per year, you might not want to select a CM who frequently deals with million-unit orders, as your orders could get lost in the shuffle or put on the backburner. In addition, these CMs might not be as agile or cost-effective when dealing with revisions and quick turnarounds.

If you are a startup or have a brand-new product it is important to make sure the CM you are working with can continue to scale up as your company or product line grows. You don’t want to be jumping manufacturers every year or two when you don’t have to.

All in all, find a contract manufacturer that has great experience in your volume requirements and can scale with your needs.

8. Additional Value-Added Capabilities

Save yourself money, time and headaches by selecting a contract manufacturer that can source, test, assemble, package and ship your product. This will allow for a seamless transition between prototyping, production and post-production stages. Plus, you will have more time to focus on sales, marketing and new product development.

9. Lead Times and Pricing

Your project can’t go forward if the CM you are working with can’t provide you products in time frames you need, or if they are too expensive. Be sure to ask what their average lead time/turnaround is. Overall, find a company that fits what you need. Make sure the CM can meet lead times and pricing without neglecting the quality you are searching for.

10. Customer Service and Transparency

You will be working hand-in-hand with your contract manufacturer, so find a company with great customer service, honesty, integrity and transparency. If something doesn’t sit well with you or feel right in the first couple of interactions, just imagine how that might be exacerbated when your deadlines are tight and you have run into several unforeseen hiccups. Look for a company with a long-term value investing approach that aligns with your long-term goals and vision – it will go a long way towards mutual success!

11. Native Language Sales Office

Since you are working so closely with your contract manufacturer, find a company that speaks your native language, or speaks a language that you are very comfortable speaking. Slight misunderstandings early on can turn into big blunders down the road. Make sure the communication will be clear and effective. It’s important not to take a communication risk when it can be avoided.

12. Insurance / Risk Mitigation Policies in Place

Make sure the CM you are working with takes asset protection seriously, especially if you are working in areas prone to natural disaster, political distress or other extreme circumstances. Be sure to discuss the following with your CM:

  • Facilities & Risk Assessment
  • Emergency Procedures
  • Insurance

Find What You Need

To reiterate, the goal is to find a company that matches your needs. And when it comes down to it, no amount of money or time is a substitute for responsibility, integrity and honesty in doing business, especially when dealing with your product.

The Growth Curve Theory: How you react to product development challenges will ultimately determine the long-term benefits you will realize

I recently attended a seminar by James Newton (Newton Learning Corporation). He discussed the “J” curve or growth curve and how it affects almost any process. Essentially, the theory is that at any given time (Time = 0), for the best long-term results, you must be willing to accept some short-term sacrifice and loss. For example, if you’re developing new products, you might spend more time and money on up front on development than you would like (short-term sacrifice), but the reward in the long term will be a better product and more growth. Of course, then the reverse must also be true. If you push the engineering phase of a product too quickly, you might get to market first and get some sales quickly but the product will not be designed for optimal long-term growth.

I find the theory fascinating since on a daily basis at RSP I am intimately involved in the development of our customers’ new products.

In this role, a big part of my job is managing customer expectations on the time it takes to progress from each phase of a project to the next. I try to break a project down into phases and milestones for the customer and my team so that both groups see that we are making incremental progress. However, since we are involved in developing custom products, there are always some unexpected items that arise. It is during these periods of issue resolution that the customer will choose to either push through the dilemma quickly and instruct me to proceed at all costs, or step back and realize that taking some extra time will ultimately lead to a better product. This decision happens by working together.

In essence, this theory applies to every workday and at any business.

The results discussed during the seminar seem to highly correlate with my real-life observations. When we push through issues quickly and maximize our short-term benefits, the design or product always seems to suffer in the long run.

Our job at RSP is to communicate clearly with the customer, to try to interpret and convey the results that we anticipate, and to minimize the dip in the growth curve (i.e., to reduce the short-term sacrifice that is also known as pain and suffering) realized by the customer during this initial time period.

Often, these questions are very particular to a custom product we manufacture (e.g., “How will hot runners affect my plastic molding?”). Other times, the questions apply to almost any customer! Here is a sampling of some of those frequently asked questions that apply to most projects.

Q: Why should I choose RSP?

A: This is a great question. Finding the right contract manufacturer is critical, and it’s important that the client and RSP are a good match for each other. Not every project is a good fit for RSP. We start each project by evaluating the details and requirements to make sure we can meet your manufacturing needs.

So, what are some reasons RSP might be the best choice? With over 55 years of experience in manufacturing, we have worked on thousands of different projects with clients in over 40 countries worldwide. While we have big goals and ambitions and count Fortune 500 companies among our customers, we also remember what it’s like to be the “little guy,” and we value every client. Q: My last supplier ______________________ [fill in the blank with a variety of complaints] How do I know RSP won’t do the same thing?

Sometimes a client will ask us why we quoted a screw that cost less than $.01/u, and we answer, “So you know what it costs!” At high volume, every fraction of a cent counts.

As the project moves on into prototyping or production, our team-based approach gives you access to the resources you need at all stages.

Q: How do I know the finished product will meet our requirements every time we order?

A: RSP works with the client up front on every project to learn about how a product is used, functions, and what is required. As we work on the design, engineering, and quoting, we continue to focus on meeting the client’s objectives and design requirements. During this process, we develop standard operating procedures for the assembly and manufacturing as well as the testing and finished product inspection requirements. We share this document with the client so that everyone has a clear understanding of what is being done by the assembly and quality teams at our facility. The first article samples are fully tested and inspected. Once these first articles are approved, the standard operating procedures are finalized and used on each future production batch.

This process enables our team to lock in the process and inspection to provide consistent, quality product.

Q: Once my project starts, who will I be working with?

A: Most of us have experienced working with a “slick” salesperson who promised the world and then, after you committed to a purchase, passed you off to a poorly performing implementation team, never to hear from the salesperson again.
